We just got some new machines in at work optiplex 760's. I have been booting all our other machines from usb keys with no problems. sx280 gx620 745 755 etc, but now these 760 seem to fail about half the time. some times if fails reading the disk sometimes it hangs with no error and sometimes it boots just fine. This is using Bartpe with a program called flashboot to make the key.
Any ideas?

Try a different booting tool.
Try writing the MININT\SYSTEM32\DRIVERS\ immediately after writing the root folder files and before loading all the other folders.
